Wiring Harnesses for Electric & Hybrid Machinery: What's Different

Electric and hybrid machines carry far more wiring than their diesel counterparts β and some of it is high-voltage. That changes how harnesses are designed, built, and tested. Here's what's different.
More electrical systems, more wiring
Battery management, motor control, inverters and converters, on-board charging, thermal management, and sensors all need harnessing. An electric machine simply has more electrical systems than a diesel one β more connections, more branches, more complexity.
High-voltage harnessing is a new category
The cables carrying power between the battery, inverter, and motor are high-voltage (usually orange-jacketed by convention). They use thicker conductors, dedicated high-voltage connectors, shielding, and strict insulation and safety requirements β quite different from low-voltage signal wiring.
Shielding and interference
Power electronics generate electromagnetic interference. High-voltage runs and sensitive signal harnesses often need shielding so that the power side doesn't disrupt sensors and controls.
Same tough environment, higher stakes
The harness still faces vibration, heat, moisture, and dust β but now with high-voltage safety on top. Sealed connectors, robust insulation, and secure routing matter even more than on a diesel machine.
What to specify
- Conductor size β correct for the current, with the right insulation rating
- HV / LV separation β high-voltage and low-voltage runs handled appropriately
- HV connectors and shielding β where the design requires them
- Sealing β an IP rating suited to the environment
- Testing β continuity plus insulation / high-voltage testing
