When exhaust cost matters, the material choice usually comes down to aluminised steel versus stainless. One is cheaper up front; the other lasts longer, especially against corrosion. Here's how to weigh them.

Aluminised steel — cheap heat resistance

Aluminised steel is carbon steel hot-dip coated with an aluminium-silicon alloy. The coating gives it strong resistance to high-temperature oxidation — up to around 677°C — at a much lower cost than stainless. That's why it's common in OEM exhaust systems, mufflers, and tailpipes. Its weakness is corrosion: against road salt and chlorides it doesn't match stainless, and the coating is compromised wherever the pipe is cut or welded.

Stainless steel — durability at a premium

Stainless (304 as the default, 316 for chloride-heavy environments) resists both heat and corrosion throughout the material, not just at a coated surface. It costs more, but it lasts longer and handles harsh conditions that would eat through aluminised steel.

When aluminised makes sense

Choose aluminised steel when cost is the priority, the operating climate is drier, corrosion exposure is low, and a shorter service life is acceptable. For many standard exhaust applications it's a sound, economical choice.

When stainless is worth it

Choose stainless when the equipment sees salt, coastal air, or mining conditions, or when you need long, maintenance-free life. The higher upfront cost is usually repaid by fewer replacements.

A note on welds and cuts

This matters for custom fabricated pipes: aluminised coating is broken wherever the steel is cut or welded, and those spots corrode first. Stainless is corrosion-resistant throughout, so on a pipe with many welds it holds up better over time.
